How 3D Puff Works

A layer of foam sits between the fabric and the top stitches. Dense satin stitches cut through the foam as they sew, leaving the foam standing inside the stitching — that is what makes the design look raised and three-dimensional. It works best on bold, simple lettering and logos, especially on caps and structured headwear.

Puff digitizing is its own craft: satin widths, density and sequencing all change. As a rule of thumb, puff satin works between about 3 mm and 12 mm wide — narrower and the foam gets crushed, wider and the stitches stop holding it cleanly. Foam colour should also match the thread, so any tiny foam edge that remains after trimming stays invisible.
